Battery interconnect and sensing assemblies: a DFM checklist

Review the current path, sensing connections, insulation, and assembly sequence together. A drawing that shows only the busbar outline leaves important questions open: how the cells connect, where signals are taken, and how the assembly will be built and checked.

What is included in the battery assembly?

A battery cell contacting system can bring current collectors, sensing connections, insulation, and locating features into one assembly. The required parts depend on the cell and module design. Define the supply boundary before comparing designs or quotations.

In battery projects, CCA may refer to a cell contact assembly or a current-collector assembly; CCS commonly means cell contacting system. CCA is also used for copper-clad aluminum in material discussions. Use the full term and a drawing or parts list so everyone is discussing the same item.

Begin with the cell layout and joining interfaces

Provide the cell drawing, module layout, terminal positions and tolerances, connection pattern, and current requirements. Include the cell supplier's joining restrictions and any specified accommodation for cell movement or swelling.

  • Identify the datums used to locate cells, current collectors, and sensing parts.
  • Show terminal materials, finishes, joining zones, and prohibited areas.
  • Check access for positioning, clamping, joining, inspection, and any agreed rework.
  • Define which sample joints represent the intended production process and how joint acceptance will be assessed.

A loose-part fit check cannot answer every question about an assembled module. Include the mating cells or representative interfaces in the sample plan, and record where substitutes are used.

Define sensing connections by node and pin

Supply a connection map linking each cell or module node to the monitoring connector. Mark temperature-sensor locations, sensor requirements, connector part numbers, pin assignments, and cable or flexible-circuit routing.

Items to resolve in the sensing review
Voltage sensingNode names, polarity, connector pins, joining points, and the required continuity and isolation checks.
Temperature sensingSensor type, location, attachment, routing, and the customer's check method and acceptance limits.
Mechanical integrationRetention, bend space, handling, assembly sequence, and access to inspect the connections.
Monitoring interfaceThe mating BMS connection and agreed division of responsibility for harnesses, connectors, hardware, and software.

Review the insulation and voltage requirements of the complete sensing arrangement. Decide whether a harness, flexible circuit, or another construction fits the project, rather than choosing from the assembly name alone.

Check insulation and the assembly sequence

Mark exposed connection areas, required separations, dielectric layers, edge protection, and locating features on the drawing. Include the operating environment and applicable customer requirements. Insulation choices should be reviewed with the joining and assembly processes.

Walk through the build in order: locate parts, make connections, route sensing conductors, retain the assembly, inspect, and test. Confirm that later operations do not cover a joint before inspection or prevent access to a connection that still needs checking.

Agree sample acceptance and production handover

Before releasing samples, agree the drawing revision, bill of materials, connection map, inspection points, test conditions, acceptance limits, and responsibilities. Include the records needed to trace a sample to its build configuration.

  • Dimensional and assembly checks against the agreed datums and mating interfaces.
  • Connection and joint checks using the specified method and limits.
  • Continuity, pin assignment, sensing, and insulation checks required for the assembly.
  • Any agreed environmental or mechanical checks, plus a separate plan for complete module or pack qualification.

For the next build, close out drawing changes and agree which inspection steps and records will be carried into pilot production. Keep open issues assigned to an owner.

How Ampnera supports battery assembly development

Ampnera supports engineering, DFM, sample development, validation planning, and production introduction for battery cell interconnect and sensing assemblies. We agree the work on conductors, joints, sensing connections, insulation, and locating features around your module design.

Manufacturing and shipment are arranged through qualified manufacturing partners. BMS hardware, software, or complete pack development should be discussed as a separate scope when required.
